Drill out the screw holes on the basket? Why would you want to install larger screws?

I think you might have misunderstood the problem. The screw heads are too big for the rubber gasket to lay flush against the subwoofer. It won't hurt the performance of the subwoofer if you use the provided screws, but it won't look real attractive. The easiest way to fix this is to go to any hardware store and pick up some screws with a flatter head.

The spokes of the basket go over the inside ID of the mounting flange, so it's not really a 10.86 cutout. With the spokes in the way it's actually closer to 11 and 3/16'th.

As far as flush mounting, the gasket bows out a little also. I'll see if I can get you a measurement on that soon.
So would a prebuilt box with 11 1/6 coutout work or too small?

well,
11 1/6= 11.166
and 11 1/8=11.125 (actual size needed)
0.041

so in my opion if 1/8 is the minuim clearance the no your hole is 2 big by 40thousounds of an inch lol. but you should be able to slam the sub in there b.c 0.04 which is like the thickness of 8pieces of paper (so 4piese per side)

but double check with nick on that one first!
